PHASE 1: PREPARATION & COMPONENT CLEARANCE

Step 1: Engine Cover Removal Remove the plastic engine shroud by extracting the four (4) 8mm bolts.

  • Note: The oil dipstick must be temporarily removed to allow the cover to clear the engine bay.

Step 2: Crossover Pipe & EGR Valve Extraction

  1. Crossover Pipe: Loosen the two (2) V-band clamps using an 11mm socket. Remove the 10mm center mounting bolt and disconnect the sensor harness. Lift the crossover pipe out.

  2. EGR Valve: Locate the locking plates on the electrical connectors; slide them to the "unlocked" position and disconnect the EGR valve.

  3. Remove the four (4) 10mm bolts securing the EGR valve and lift the unit from the intake manifold.


PHASE 2: INTAKE & THROTTLE MODIFICATION

Step 3: Surface Prep & Throttle Management

  1. Cleaning: Thoroughly clean the intake elbow mounting surface.

    • CRITICAL: Place clean shop rags inside the open ports to prevent any gasket debris from entering the air induction system.

  2. Throttle Valve: Disconnect the electrical harness from the throttle valve (located on the driver’s side below the intake elbow). To prevent the valve from failing in the closed position, it must be removed.

    • Note: Alternatively, a dedicated throttle valve delete pipe can be installed to maximize airflow.

Step 4: Block-Off & Shielding

  1. Intake Seal: Install the intake block-off plate using the provided bolts. Ensure both O-rings are seated perfectly to prevent boost leaks.

  2. Heat Shield: Remove the insulation board from the EGR bypass valve by removing the three (3) 10mm nuts and two (2) 8mm bolts.


PHASE 3: EGR SYSTEM EXTRACTION

Step 5: Servo & Bypass Removal

  1. Remove the four (4) 10mm bolts securing the exhaust bypass.

  2. Remove the five (5) 10mm bolts securing the EGR servo mounting bracket.

Step 6: Cooler Disconnection

  1. Extract the EGR servo and exhaust bypass simultaneously.

  2. Remove the crankcase breather tube. Disconnect the two (2) coolant lines from the EGR cooler. Ensure the factory O-ring is removed from the engine block fitting.

  3. Remove the four (4) 10mm cooler mounting bolts and the two (2) 15mm nuts at the exhaust manifold near the firewall.

  4. Release the V-band clamp connecting the cooler to the exhaust crossover elbow.

Step 7: Crossover Elbow Removal Remove the exhaust crossover elbow (two 15mm nuts). Install the solid exhaust block-off plate (non-drilled) in its place.


PHASE 4: COOLANT BYPASS & BRACKET INTEGRATION

Step 8: Cooler & Bracket Extraction

  1. Relieve cooling system pressure. Remove the four (4) main cooler nuts.

  2. Pull the EGR cooler up and out toward the front of the vehicle.

  3. Remove the heavy cooler mounting bracket by unbolting the two (2) 14mm bolts from the engine.

Step 9: Manifold Sealing

  1. Install the drilled exhaust block-off plate (with the pressure port) onto the rear of the exhaust manifold using factory hardware.

  2. Re-install the crankcase breather tube.

Step 10: Coolant Bypass & Support Hardware

  1. Bypass: Use the provided coolant hose and adapter to bridge the two ports previously connected to the cooler. Secure with the provided hose clamps.

  2. Stud Installation: Replace the specific manifold bolts with the provided vertical support bolts (typically the third bolt at the rear). Use the bracket nut as a locking nut.

Step 11: Support Bracket Finalization

  1. Install the main support bracket. Thread the M10 bolt into the support stud.

  2. Secure the transmission dipstick to the new bracket using the provided 1/4-20 hardware. This bracket also serves to keep the coolant bypass hose securely positioned.


PHASE 5: FINAL TESTING

Step 12: Commissioning

  1. Refill the cooling system to factory specifications using approved OAT coolant.

  2. Start the engine and allow it to reach operating temperature.

  3. Inspection: Perform a rigorous check for coolant, oil, or exhaust leaks. Top off the reservoir as needed.


POST-INSTALLATION ADVISORY

  • ECM Tuning: This hardware modification requires a compatible Race Tune (e.g., EZ LYNK, EFI Live) to disable EGR logic and prevent Check Engine Lights (CEL).

  • Maintenance: Re-torque all exhaust block-off hardware after the first 100 miles of operation.
