PHASE 1: PREPARATION & INTAKE REMOVAL

Step 1: Electrical & Air Sensing

  1. Safety: Disconnect the negative terminals on both batteries.

  2. Coolant Drain: Drain the engine coolant into a clean catch bucket according to factory service procedures.

  3. MAF Sensor: Locate the Mass Air Flow (MAF) sensor on the air intake. Slide the red locking tab to the "unlocked" position to disconnect the plug.

Step 2: Air Induction Disassembly Release the two (2) clamps securing the air filter box to the intake manifold pipe. Unclip the three (3) cooling lines from the remaining intake pipe brackets and remove the intake assembly from the engine bay.

Step 3: Coolant Line Isolation Disconnect and completely remove the two primary (larger) coolant lines leading to the EGR cooler assembly.


PHASE 2: VACUUM & ELECTRICAL ISOLATION

Step 4: Bypass Preparation Disconnect the hose connected to the EGR system and release the clamps on the T-pipe junction. Use the straight union accessories provided in the kit to facilitate the bypass.

Step 5: Harness & Vacuum Management

  1. Electrical: Locate the wiring harness on top of the EGR cooler. Disconnect the orange plug (yellow locking tab) and the black plug. Remove the harness from its mounting bracket.

  2. Vacuum: Pull the vacuum line from the top of the EGR system. Remove the hard plastic line and seal the port using the provided rubber vacuum cap.


PHASE 3: EGR COOLER & PIPE EXTRACTION

Step 6: EGR Pipe Removal

  1. Long Pipe: Remove the long EGR pipe secured by five (5) bolts. Note: Retain all factory hardware and gaskets for future restoration.

  2. Short Pipe: Remove the short EGR pipe secured by four (4) bolts. Carefully remove the EGT (Exhaust Gas Temperature) probe connected to this pipe.

Step 7: Clearance Preparation

  1. Disconnect the clamp on the upper EGR cooling pipe.

  2. Disconnect the PCM (Powertrain Control Module) wiring harness from the passenger-side firewall and secure it safely out of the way.

Step 8: Cooler Extraction Remove all mounting bolts securing the EGR cooler ends. Carefully pull the cooler forward, inspecting for any remaining clips or hidden wire ties. Lift the cooler assembly out of the vehicle.


PHASE 4: BLOCK-OFF PLATE INSTALLATION

Step 9: Exhaust Block-Off Install the provided exhaust manifold block-off plates at the exhaust ports. Secure the assembly using the high-grade bolts provided in the kit to ensure a flush, high-pressure seal.

Step 10: Intake Port Seal Apply the O-ring to the intake block-off plate and secure it using the two (2) hex bolts provided.

Step 11: Sensor Integration

  1. Install the coolant block-off plate using the factory washers and provided hex head bolts.

  2. Thread the previously removed EGT temperature probe into the new block-off plate and tighten to spec.


PHASE 5: COOLANT RE-ROUTING & SENSOR RELOCATION

Step 12: Port Cleanup Release the clamp securing the coolant line to the firewall and remove the redundant factory pipeline from the port.

Step 13: Adaptor Installation

  1. Insert the coolant line into the provided adapter plug and secure tightly with the provided clamps.

  2. Reconnect the PCM plug and ensure the locking clip is fully engaged.

Step 14: Pressure Sensor Relocation Remove the rear-left bolt (passenger side, closest to the firewall) on the black intake “Y”. Install the supplied Pressure Sensor Bracket using the factory bolt. Use the supplied small hardware to bolt the bracket to the pressure line hook-bracket. Tighten all components.

Step 15: Reservoir Line Installation Install the supplied coolant line from the degas/overflow tank to the disconnected port located near the bottom passenger side of the radiator.


PHASE 6: REASSEMBLY & FINAL TESTING

Step 16: Final Commissioning

  1. Reinstall all intake components and reconnect the MAF sensor.

  2. Refill the cooling system with approved Ford-spec coolant (OAT).

  3. Start the engine and monitor for leaks. Once the engine reaches operating temperature, re-check the coolant level and top off as necessary.


POST-INSTALLATION ADVISORY

  • ECM Tuning: This hardware modification requires a compatible Race Tune to disable EGR logic and prevent "Limp Mode" or Check Engine Lights (CEL).

  • Maintenance: Re-torque all exhaust hardware after the first 100 miles of operation to account for thermal expansion cycles.
