PHASE 1: PREPARATION & INTAKE REMOVAL
Step 1: Electrical & Sensing Isolation

Safety: Disconnect the negative terminals on both batteries.

Coolant Drain: Drain the engine coolant into a clean catch bucket following factory procedures.

MAF Sensor: Locate the Mass Air Flow (MAF) sensor on the air intake. Slide the red locking tab to the "unlocked" position and disconnect the plug.
Step 2: Air Induction Disassembly Release the two (2) clamps connecting the air filter box to the intake manifold pipe. Unclip the three (3) cooling lines from the intake pipe brackets and remove the remaining intake assembly from the engine bay.
Step 3: Primary Coolant Lines Disconnect and completely remove the two primary (larger) coolant lines leading to the EGR cooler.
PHASE 2: VACUUM & ELECTRICAL MANAGEMENT
Step 4: EGR Bypass Preparation Disconnect the hose connected to the EGR system and release the clamps on the T-pipe junction. Use the straight union accessories provided in the kit to facilitate the bypass.
Step 5: Harness & Vacuum Isolation

Electrical: Disconnect the wiring harness from the top of the EGR cooler (orange plug with yellow locking tab and the black plug). Remove the harness from its mounting bracket.

Vacuum: Pull the vacuum line from the top of the EGR assembly. Remove the hard plastic line and seal the port with the provided rubber vacuum cap.
PHASE 3: EGR COOLER & PIPE EXTRACTION
Step 6: EGR Pipe Removal

Long Pipe: Remove the long EGR pipe (5 bolts). Note: Retain all factory hardware and gaskets for future use.

Short Pipe: Remove the short EGR pipe (4 bolts). Carefully remove the EGT (Exhaust Gas Temperature) probe connected to the line.
Step 7: Clearance Prep

Disconnect the upper EGR cooling pipe clamp.

Disconnect the PCM (Powertrain Control Module) wiring harness from the passenger-side firewall. Secure it away from the workspace.
Step 8: Cooler Extraction Remove all mounting bolts securing the EGR cooler. Pull the cooler forward and inspect for any remaining clips or hidden wire ties. Remove the cooler assembly from the vehicle.
PHASE 4: INSTALLATION OF PERFORMANCE COMPONENTS
Step 9: Exhaust Block-Off Install the provided exhaust manifold plates. Position the non-enclosed baffle beneath the main enclosed plate. Secure the assembly flush against the manifold using the provided high-grade bolts.
Step 10: Intake Port Seal Apply the O-ring to the intake block-off plate and secure it using the two (2) hex bolts provided in the kit.
Step 11: Sensor & Coolant Baffle

Install the coolant block-off baffle using the provided hex head bolts and factory washers.

Thread the previously removed EGT temperature probe into the new block-off plate and tighten.
PHASE 5: COOLANT RE-ROUTING & SENSOR BRACKETS
Step 12: Factory Line Removal Release the clamp securing the coolant line to the firewall and remove the redundant factory line from the port.
Step 13: Performance Line Integration Connect the performance coolant line provided in the kit to the port where the OEM line was disconnected. Ensure the clamp is seated securely.

Tech Tip: Removing the passenger-side inner fender liner (mudguard) can provide significantly better access for this step.
Step 14: System Re-Routing

Use a clamp to secure the remaining coolant line to the provided adapter plug.

Reconnect the PCM plug and ensure the locking clip is fully engaged.
Step 15: Pressure Sensor Relocation Remove the rear-left bolt (passenger side, near firewall) on the black intake “Y”. Loosely install the supplied Pressure Sensor Bracket using the factory bolt. Use the supplied hardware to bolt the bracket to the pressure line hook-bracket. Tighten all hardware.
Step 16: Degas Line Installation Install the supplied coolant line from the degas (overflow) tank to the disconnected port located near the bottom passenger side of the radiator.
PHASE 6: REASSEMBLY & TESTING
Step 17: Final Commissioning

Reinstall all intake components and reconnect the MAF sensor.

Refill the cooling system with approved Ford-spec coolant.

Start the engine and monitor for leaks. Once the engine reaches operating temperature, re-check the coolant level and top off as necessary.
POST-INSTALLATION ADVISORY
-
ECM Tuning: This hardware modification requires a compatible Race Tune to disable EGR logic and prevent "Limp Mode."
-
Maintenance: Re-torque all exhaust hardware after the first 100 miles of operation.
