PHASE 1: TOP-SIDE DISASSEMBLY

Step 1: Engine Cover & Crossover Removal

  1. Clearance: Remove the four (4) 8mm bolts securing the plastic engine cover. Temporarily pull the oil dipstick to clear the cover during removal.

  2. Crossover Pipe: Loosen the two (2) V-band clamps (11mm socket). Remove the 10mm center mounting bolt, disconnect the sensor harness, and extract the crossover pipe.

Step 2: EGR Valve Extraction

  1. Identify the locking plates on the electrical connectors; slide them to the "unlocked" position before disconnecting.

  2. Remove the four (4) 10mm bolts securing the EGR valve and lift the unit from the intake manifold.


PHASE 2: INTAKE & BYPASS PREPARATION

Step 3: Manifold Surface Service

  1. Cleaning: Thoroughly remove all old gasket material from the intake elbow surface.

    • CRITICAL: Place clean shop rags inside the ports to prevent debris from entering the air induction system.

  2. Block-Off: Install the intake block-off plate using the provided hardware. Ensure both O-rings are fully seated to prevent boost leaks.

Step 4: Heat Shield & Servo Removal

  1. Remove the heat shield from the EGR bypass valve (three 10mm nuts and two 8mm bolts).

  2. Remove the four (4) 10mm bolts securing the exhaust bypass and the five (5) 10mm bolts securing the EGR servo mounting bracket.

  3. Simultaneously extract the EGR servo and the exhaust bypass from the vehicle.


PHASE 3: COOLER & EXHAUST REMOVAL

Step 5: Cooler Disconnection

  1. Remove the crankcase breather tube. Disconnect the two (2) coolant lines from the EGR cooler. Ensure the factory O-ring is removed from the engine block fitting.

  2. Remove the four (4) 10mm cooler mounting bolts and the two (2) 15mm nuts at the exhaust manifold near the firewall.

  3. Release the V-band clamp connecting the cooler to the exhaust crossover elbow.

Step 6: Exhaust Manifold Sealing

  1. Remove the exhaust crossover elbow (two 15mm nuts). Install the small solid exhaust block-off plate (the non-drilled version) in its place.

  2. Relieve cooling system pressure. Remove the four (4) main cooler nuts and pull the EGR cooler up and out toward the front of the vehicle.

  3. Remove the heavy cooler mounting bracket (two 14mm bolts).

Step 7: Final Exhaust Block-Off Install the second exhaust block-off plate (the one with the pre-drilled port) onto the rear of the exhaust manifold using factory hardware. Re-install the crankcase breather tube.


PHASE 4: COOLANT BYPASS & THROTTLE DELETE

Step 8: Coolant Fitting Installation

  1. Access the coolant reservoir and replace the factory fittings with the High-Flow Brass Fittings provided in the kit. Work quickly to minimize coolant loss.

  2. Insert the black coolant adapter into the pipe and secure it with the provided locking rings to ensure a leak-proof seal.

Step 9: Bracketing & Hose Routing

  1. Install and secure the provided long nut and bracket.

  2. Fix both ends of the bypass hose at the interfaces. Use a wrench or socket to secure the black support bracket with the provided screws.

Step 10: High-Flow Throttle Delete Pipe

  1. Locate the throttle body on the driver’s side below the intake elbow.

  2. Extraction: Remove the factory throttle body.

  3. Installation: Install the new High-Flow Throttle Delete Pipe using the provided bolts and washers.

    • CRITICAL: Ensure the electrical plug remains disconnected to prevent the system from attempting to cycle a non-existent valve.


PHASE 5: SYSTEM TESTING

Step 11: Final Commissioning

  1. Refill the cooling system with manufacturer-recommended OAT coolant.

  2. Start the engine and allow it to reach operating temperature.

  3. Inspection: Perform a rigorous check for any coolant, oil, or exhaust leaks. Top off the coolant reservoir as needed once the system has purged all air.


POST-INSTALLATION ADVISORY

  • ECM Tuning: This hardware modification requires a compatible Race Tune to disable EGR and throttle valve logic.

  • Maintenance: Re-torque all exhaust block-off hardware after the first 100 miles.
